International Space Station Internal Thermal Control System Lab Module Simulator Build-Up and Validation

As part of the Sustaining Engineering program for the International Space Station (ISS), a ground simulator of the Internal Thermal Control System (ITCS) in the Lab Module was designed and built at the Marshall Space Flight Center (MSFC). To predict ITCS performance and address flight issues, this facility is operationally and functionally similar to the flight system and flight-like components were used when available. Flight software algorithms, implemented using the LabVIEW® programming language, were used for monitoring performance and controlling operation. Validation testing of the low temperature loop was completed prior to activation of the Lab module in 2001. Assembly of the moderate temperature loop was completed in 2002 and it was validated in 2003. Even before complete validation the facility was used to address flight issues, successfully demonstrating the ability to add silver biocide and to adjust the pH of the coolant.

Operation of the Internal Thermal Control System (ITCS) Cold Plate/Fluid-Stability Test Facility commenced on September 5, 2000. The facility was intended to provide advance indication of potential problems on board the International Space Station (ISS) and was designed: To be materially similar to the flight ITCS. To allow for monitoring during operation. To run continuously for three years. During the first two years of operation the conditions of the coolant and components were remarkably stable. During this same period of time, the conditions of the ISS ITCS significantly diverged from the desired state. Due to this divergence, the test facility has not been providing information useful for predicting the flight ITCS condition. Results of the first two years are compared with flight conditions over the same time period, showing the similarities and divergences.

Development of the Next Generation Gas Trap for the Space Station Internal Thermal Control System

The current dual-membrane gas trap is designed to remove non-condensed gases (NCG) from the Internal Thermal Control System (ITCS) coolant on board the International Space Station (ISS). To date it has successfully served its purpose of preventing depriming, overspeed, and shutdown of the ITCS pump. However, contamination in the ITCS coolant has adversely affected the gas venting rate and lifetime of the gas trap, warranting a development effort for a next-generation gas trap. Design goals are to meet or exceed the current requirements to (1) include greater operating ranges and conditions, (2) eliminate reliance on the current hydrophilic tube fabrication process, and (3) increase operational life and tolerance to particulate and microbial growth fouling.

Operational Experience with the Internal Thermal Control System Dual-Membrane Gas Trap

A dual-membrane gas trap is currently used to remove non-condensed gases (NCG) from the Internal Thermal Control System (ITCS) coolant on board the International Space Station. The gas trap consists of concentric tube membrane pairs, comprised of outer hydrophilic tubes and inner hydrophobic fibers. Liquid coolant passes through the outer hydrophilic membrane, which traps the NCG. The inner hydrophobic fiber allows the trapped NCG to pass through and vent to the ambient atmosphere in the cabin. The purpose of the gas trap is to prevent gas bubbles from causing depriming, overspeed, and shutdown of the ITCS pump, and the current gas trap has performed flawlessly in this regard. However, because of actual operational conditions on-orbit, its gas removal performance and operational lifetime have been affected.

Selection of an Alternate Biocide for the International Space Station Internal Active Thermal Control System Coolant Loops

The International Space Station (ISS) IATCS (Internal Active Thermal Control System) includes two internal coolant loops that use an aqueous based coolant for heat transfer. A silver salt biocide was used initially as an additive in the coolant formulation to control the growth and proliferation of microorganisms in the coolant loops. Ground-based and in-flight testing has demonstrated that the silver salt is rapidly depleted and not effective as a long-term biocide. Efforts are now underway to select an alternate biocide for the IATCS coolant loop with greatly improved performance. An extensive evaluation of biocides was conducted to select several candidates for test trials.

An Integrated Human Modeling Simulation Process for the International Space Station, Intra-Vehicular Activity

Defining a process for integrating human modeling within the design and verification activities of the International Space Station (ISS) has proven to be as important as the simulations themselves. The process developed (1) ensured configuration management of the required digital mockups, (2) provided consistent methodology for simulating and analyzing human tasks and hardware layout, (3) facilitated an efficient method of communicating design requirements and relaying satisfaction of contract requirements, and (4) provided substantial cost savings by reducing the amount of late redesign and expensive mockup tests. Human simulation is frequently the last step in the design process. Consequently, the influence it has on product design is minimal and oftentimes being used as a post-design verification tool.

ESM Analysis of COTS Laundry Systems for Space Missions

Clothing supply has been examined for historical, current, and planned missions. For STS, crew clothing is stowed on the orbiter and returned to JSC for refurbishment. On Mir, clothing was supplied and then disposed of on Progress for incineration on re-entry. For ISS, the Russian laundry and 75% of the US laundry is placed on Progress for destructive re-entry. The rest of the US laundry is stowed in mesh bags and returned to earth in the Multi Purpose Logistics Module (MPLM) or in the STS middeck. For previous missions, clothing was supplied and thrown away. Supplying clothing without washing dirty clothing will be costly for long-duration missions. An on-board laundry system may reduce overall mission costs, as shown in previous, less accurate, metric studies. Some design and development of flight hardware laundry systems has been completed, such as the SBIR Phase I and Phase II study performed by UMPQUA Research Company for JSC in 1993.

One Pass Drilling of Precision Holes in Aircraft Structures

This paper will discuss various drill process techniques developed and implemented at the Boeing facility in St. Louis for producing precision fastener holes in a variety of aircraft materials with a single drill pass operation. In other words, we are not drilling a pilot hole before the drill pass or taking a final ream pass after the drill pass. The benefits include cycle time savings, perishable tool savings, and an improvement in the quality of the holes. The types of drilling processes that will be discussed include power feed drilling using portable power tools. Aspects of the drilling process that will be discussed include cutting tools, coolants, equipment, tooling / drill plates and vacuum collection.

Automated Model Evaluation and Verification of Aircraft Components

The trend of moving towards model-based design and analysis of new and upgraded aircraft platforms requires integrated component and subsystem models. To support integrated system trades and design studies, these models must satisfy modeling and performance guidelines regarding interfaces, implementation, verification, and validation. As part of the Air Force Research Laboratory's (AFRL) Integrated Vehicle and Energy Technology (INVENT) Program, standardized modeling and performance guidelines have been established and documented in the Modeling Requirement and Implementation Plan (MRIP). Although these guidelines address interfaces and suggested implementation approaches, system integration challenges remain with respect to computational stability and predicted performance over the entire operating region for a given component. This paper discusses standardized model evaluation tools aimed to address these challenges at a component/subsystem level prior to system integration.

Neighboring Mobile Robot Cell with Drilling and Fastening

Electroimpact, in collaboration with Boeing, has developed an advanced robotic assembly cell, dubbed “The Quadbots.” Using Electroimpact’s patented Accurate Robot technology and multi-function end effector (MFEE), each robot can drill, countersink, inspect hole quality, apply sealant, and insert fasteners into the part. The cell consists of 4 identical machines simultaneously working on a single section of the Boeing 787 fuselage, two on the left, and two on the right. These machines employ “collision avoidance” a new feature in their software to help them work more synchronously. The collision avoidance software uses positional feedback from external safety rated encoders mounted to the motors on the robot. From this feedback, safe spaces, in the form of virtual boundaries can be created. Such that a robot will stop and wait if the adjacent robot is in, or going to move into its programmed work envelope.

Fabrication and assembly of the majority of control surfaces for Boeing’s 777X airplane is completed at the Boeing Defense, Space and Security (BDS) site in St. Louis, Missouri. The former 777 airplane has been revamped to compete with affordability goals and contentious markets requiring cost-effective production technologies with high maturity and reliability. With tens of thousands of fasteners per shipset, the tasks of drilling, countersinking, hole inspection, and temporary fastener installation are automated. Additionally and wherever possible, blueprint fasteners are automatically installed. Initial production is supported by four (4) Electroimpact robotic systems embedded into a pulse-line production system requiring strategic processing and safeguarding solutions to manage several key layout, build and product flow constraints.

AFP Automated Inspection System Performance and Expectations

In AFP manufacturing systems, manually inspection of parts consumes a large portion of total production time and is susceptible to missing defects. The aerospace industry is responding to this inefficiency by focusing on the development of automated inspection systems. The first generation of automated inspection systems is now entering production. This paper reviews the performance of the first generation system and discusses reasonable expectations. Estimates of automated inspection time will be made, and it will be shown that the automated solution enables a detailed statistical analysis of manufactured part quality and provides the data necessary for statistical process control. Data collection allows for a reduction in rework because not all errors need to be corrected. Expectations will be set for the accuracy for both ply boundary and overlap/gap measurements. The time and resource cost of development and integration will also be discussed.

Drilling of carbon-fiber-reinforced plastic (CFRP) components in aircraft production presents many challenges. Factors including layup material, layup process, layup orientation, hole tolerance, surface finish, delamination limits, and inspection methods result in a wide range of process times. The purpose of the paper is to provide a framework to understanding the drilling process in CFRP and the resulting hole tolerance, surface finish and delamination. The paper will investigate drilled hole diameters from 3/16\mi (5 mm) up to 1\mi (25.4 mm) drilled thru CFRP/CFRP and CFRP/metallic stacks with automated drilling machines using single-sided clamping.

The Personal Computer Transport Analyzer Program

Since flight requirements often necessitate last-minute re-analysis, it became crucial to develop flexible and comprehensive transport phenomena analysis software that would quickly ensure all vehicle and payload requirements would be satisfied. The software would replace various mainframe-based software, such as the Thermal Radiation Analyzer System (TRASYS) and the Systems Improved Numerical Differencing Analyzer (SINDA). The software would need to have the flexibility to employ models that could be developed and modified as vehicle systems change. By use of event files which contain simple, intuitive commands, the characteristics of individual missions could be built as inputs to the model. By moving the Environmental Control & Life Support (ECLS) system model to the PC environment, each analyst would have execution, storage, and processing management control. And of course, software portability would be greatly increased.

ISS: On-Board ECLSS Maintenance Activities and Launch Logistics

The ISS U. S. ECLSS contains replaceable component designs to facilitate maintenance. A replaceable component is referred to as an Orbital Replacement Unit (ORU). Total U. S. ECLSS maintenance events that have occurred over the five years (2001-2005) of operations are summarized. A more detailed description is provided for the ECLSS Remove and Replace (R&R) maintenance activities that have occurred during the last two years and the associated logistics that supported these activities. Maintenance activities have replaced failed or degraded ORU's by Corrective Maintenance (CM) and replaced spent expendable ORU's by Preventative Maintenance (PM). Corrective maintenance is performed only when necessary and often on relatively short notice. Preventative maintenance is planned in advance and is normally performed at a specified ORU service time. The paper also describes activities and successful efforts to increase the expendable ORU service life.

A flex hose assembly containing aqueous coolant from the International Space Station (ISS) Internal Active Thermal Control System (IATCS) consisting of a 2 foot section of Teflon hose and quick disconnects (QDs) and a Special Performance Checkout Unit (SPCU) heat exchanger containing separate channels of IATCS coolant and iodinated water used to cool spacesuits and Extravehicular Mobility Units (EMUs) were returned for destructive analyses on Shuttle return to flight mission STS-114. The original aqueous IATCS coolant used in Node 1, the Laboratory Module, and the Airlock consisted of water, borate (pH buffer), phosphate (corrosion control), and silver sulfate (microbiological control) at a pH of 9.5 ± 0.5.

Development of Metal-Matrix Nano-Composite Materials for Advanced Aerospace Fastener Technology

This paper presents the results of development efforts relating to an advanced material processing technique, namely cryogenic milling, and its application to the processing of Al-7.5wt%Mg-0.2wt%N-20vol%SiC and Al 8wt%Ti-2wt%Ni nano-composite materials suitable for use in aerospace fastener applications. The effects of cryogenic milling in the material production are investigated via microstructural analysis. The advantages of cryogenic milling in the material production are presented with powder morphology and handling characteristics, and microstructural and nanostructural aspects. The resulting, very homogeneous material is discussed along with resulting mechanical properties, which are obtained through tension tests.

Dual Electric Spindle Retrofit for Wing Riveters

The Boeing Company (Renton Division) had a requirement for a 30,000 RPM spindle to provide improved surface finish when milling 2034 ice box rivets in hydraulic wing riveters. Electroimpact supplied an electrical spindle which fit into the same cylinder block as the hydraulic spindle. This was reported in SAE Paper #2000-01-3017. Boeing Renton has also now put Electroimpact 20,000 RPM electric drilling spindles into five wing riveting machines so now both spindles in the machine are Electroimpact electric spindles. The electric drill spindle features an HSK 40C holder. Both spindles are powered by the same spindle drive which is alternately connected to the drill and then the shave spindle.
